RESUMO
Nowadays, warpage is one of the main concerns at the design stage and manufacturing of plastic components. Warpage hinders the achievement of specified tolerances in the project, resulting in financial losses due to manufacturing problems and consumer complaints. Usually, solution of such problems relies on the knowledge of the designer or process technician. Some attempts are being made in order to gain knowledge of the phenomenon and increase the predictability of warpage through understanding of the residual stresses formed during the injection process. There are also studies focusing on the development of empirical models built with the aid of statistics tools, such as DOE and the regression analysis. This study looks forward to identify and quantify the main factors that cause warpage through practical experiments and Moldflow simulations. Experimentation using standard specimens manipulating some of the factors, such as packing and the temperature difference between the sides of the mold for both polystyrene and polypropylene materials, were performed. The results were compared to the simulation performed in Moldflow, which was also used to evaluate the influence of the various other factors mentioned in the literature. A comparison between the results of simulation with analytical equations found in literature for residual stresses and temperatures were also executed. Overall, the most significant factor for warpage was the temperature difference between the sides of the mold, but the packing related factors were also very important. It was shown that the relationship between warpage and the temperature difference between the sides of the mold is linear in Moldflow, but has a second order polynomial behavior in the practical experiments. The analysis of residual stress showed a good agreement between simulation and analytical equation in terms of magnitude, indicating also the direction of warpage.
